the chain is holding up fine, and its no louder than the belt.

I think ill switch to chain... what size did you use? and any recommendations on a good supplier for pulleys.

Yea water jet cut parts are great and quite cheap compared to laser around here at least, cheaper when put in with a job from work =)... if you don't mind a bit of a abrasive finish water jet is the way too go ...

I used 6mm chain and sprockets that I got from here http://www.technobotsonline.com/ I am in the uk, E-bay is a good resource for chains and sprockets but some e-bay sellers state 6mm but it may be actually #25 and the sizes are not interchangeable ( #25 is stronger than true uk 6mm ), just done a quick web search and found this site http://www.electricscooterparts.com/spr ... chain.html this may point you in the right direction.
