Update of My Current Bike

I posted before and after pics many pages back, my bike has now changed and is finished
so though I would update these pages also....

Powered by Turnigy 80-130 HXT outrunner
44v 15ah Lithium Polymer
Frame is Powdercoated cobalt blue battery enclosure
is candy apple blue.
Range is ~40km with top speed (gear limited) 60km/hr
Shall be upping to 66v 15ah setup in coming weeks
The bike uses a Matt Shumaker (recumpence) reduction drive
battery management is handled by GGoodrum BMS products.

Is way to nice to be riding around on. Maybe just for special occasions? :wink: Gorgeous it is and have watched it form the start so I know there was allot of werq that went on to make it that way. Thanks for sharing it all with us.

Thanks mate, the bike will be a 'daily driver' one of the advantages of making them yourself is you get to fix them up
when they get damaged... :wink:

nicobie- re: magazine i have actually contacted and forward some teaser shots to John Brain from Bike rod Kustom magazine about featuring the bike. Shall let you all know how that goes.

This is not my first eBike; that is another story altogether.

This is however my first eBike using a kit. In April 2009 I placed my awesome truck up on blocks and decided to go completely GREEN. The blocking issue with riding my bike to work was the daunting 500 ft hill climb straight up out of the valley; I tried it maybe a handful of times over the course of 17 years, but there just was not an easy route to take.

But in that warm month of April I resolved that I could put my touring bike on the bus, take it to the top of the hill - and then ride home. By October it became clear to me that I would need to go much farther than 5 miles to interface with clients and I began researching. In November I ordered up roughly $1500 worth of kit, batteries, and parts to initiate modification of an old 1991 Specialized Rockhopper with Rockshox. This was a bike I bought new in Austin Texas, where real men eat real dirt for breakfast. For the life of me I can’t imagine why Redmond Washington calls itself the “Biking capital of the World”; the city counsel who thought up that slogan obviously never went to Austin. And so it begins, the never-ending modification I call Prototype-0, P0 for short, the First.

Below are a couple of pictures that resemble what the original bike looked like; on the left is the basic unit (ignore the rear pack and handlebar ends), and on the right is a side view of the original-style Rockshox.

In the year that I bought mine I believe Rockshox had only been out one or two years, and adding this to my bike was about a $350 upgrade from stock. The whole unit out the door was (in my mind) about $850 for a good solid middle-of-the-pack mountain bike, and I definitely used it nearly every day that I lived in Texas. Moving to the Pacific Northwest in 1992 curtailed my riding severely because of the narrowness of the state and county byways, thus both my bikes rarely saw use. This all changed in 2009.

My touring bike remains unmodified. However the Rockhopper has the following initial additions:

Accessories…
  • Continental Contact Reflex tyre with liner and thorn-proof tube
  • Headlight mount
  • Fenders
  • Rear-Rack
  • Bike Trunk bag
  • Handlebar Mirror
  • Blinky Red Taillights Qty-2
  • Lots of wire and connectors.
Initial batteries were LiFePO4, one in the triangle bag and one on the rear rack, however these did not work out as planned as I was never able to get full advertised capacity. Instead I found a source for LiPo and I now have two configurations: Commuting 10S3P, and Touring 10S9P. More on this in a moment.

Modifications:
  • Controller: All Power and Phase traces upgraded to 10AWG wire. Three 63V caps replaced with 100V. Battery wires upgraded from 12AWG to 10AWG. Added Terminal Post for programming. Shorted BK to GND for Regen. Currently adding a three-way switch for Speed presets, and a momentary switch for Manual Cruise Control. Presently running 24A on Rated/Battery current, and 60A on Phase, with Throttle defaulting to 110%.
  • De-rated Charger from >43V to 41.1V
  • Stock weight: ~28 lbs. After mods: ~46lbs + 8/24 lbs for batteries depending on configuration.
  • In the Commuting mode I can go 24-30 miles on a charge over a very hilly urban route that is a mix of street and asphalt bike trail, averaging 29-30 mph on a flat WOT and hot, and 24-26 mph up a steep incline.
  • Touring distances vary widely depending on how hilly the route. A week ago I only got 70 miles out of the 10S9P configuration but then there was a lot of hill climbing and the Rated/Phase was set to 30/75 which made for some awesome off-the-line performance. :twisted:

P0 will continue to see more testing as I perfect my knowledge and experience which shall be applied to my next ebike – P1 8)

I agree, makes some of the commuter bikes look a bit ordinary, but they all have a purpose and when you live in the big smog any way to lessen it is good

Thanks to all the dedicated ES group for the help and advice on my build. Especially to Gary G, Mike Keefer, Methods and all the other wonderful folks whose great threads, explanations, and responses to my noob questions helped immeasurably.

The bike is an old Iron Horse Maverick 4.0 full suspension with front rear disks. I selected it because it was so cheap on Craigslist and had the big empty triangle for the battery box. I bought Justin's 9C kit with the 35 amp Infineon controller. There's 48V 15ah using 12s3p of 25C Turnigy Lipos. The whole rig is good for 26mph on the flats, but hill climbing is not too impressive. I'm getting about 18 miles on a charge without peddling and some hills.

I copied patrickza's ABS box and added some design mods for the lipos and Czonka relay. Using the Turnigy Lipos was an easy decision since Gary's LVC boards made the hookup so easy. Each one is braced/cradled in an ABS frame so there's no shifting around. It's held together by 4 cabinet bolts with T-nuts. It took a good 30+ hrs to build the thing, and I still have additional "features" that need to be added on. You can see it's growing warts and pimples with all the after-thoughts. The box is nice and narrow, and the handling is great. I can't say it improved the looks of the bike tho, nor is it very stealthy.

I use a 48V 27amp server power supply to charge it using a Cellog8 with a relay to cut it off at HVC of 4.15v per cell -- takes about 20 min. I put them on an iCharger 106B+ for balancing once a week.

Next is a modded controller to go to 72v and beyond...

One question... where did you source the ABS... I used to have a local car stereo shop who stocked it but they went out of business and even when they were around they never had sheets as large as the stuff your using... I have been looking for a supply for months (literally).

Here in Phoenix, there is a place called Laird Plastics I used to go down to and buy mostly from the scrap bin. Nice people, at least several years ago last time I was there. Whenever I asked about something I didn't see in the bin, if they didn't have it at all they'd offer to order some for me (I never did that, though, as I couldn't use a whole sheet or roll at a time).   • Cycle Analyst
  • Old Man Mountain Cold Springs Front Rack (50lbs Load Capacity)
  • Axiom Seymour Panniers
  • Two 3A LiFeP04 chargers

Results:

  • Top speed:
    • 36mph, no wind, flat
    • 45.6mph slight downhill
  • Range: Depends on terrain...
    • 20 miles including 2000-3000 ft of climbing
    • 16 miles, aggressive, WOT up mountain roads
    • Or up to 50 miles (so far) by riding efficiently
    • 40 miles while towing my son in a double trailer.
  • Milestones: Rode 200 miles in the first week
  • Total Cost: About $1800 (not including bike)
  • Any other stats worth mentioning?

Here are pics of the converted GT. I now plan to get a Cycle Analyst so I can get rid of the wattmeter and long wires. I rode it today and I’m really happy with the results. The right shifter has been moved to the left side. The left shifter has been removed. Shifting is smoother than my old bike. The cheap front shock works fine for street use. The braking is better as well on this bike. The geometry feels better. I can’t wait to take it out on the trails and bash on it. I did have to cut part of the rear fender to get the controller to fit. I also had to redo the controller mounts so it’s lower in profile. There is less space in the back with this bike and I wanted the controller like it was with the old setup. Only took me two days to move the ebike parts from my old bike to the new one.

I started out with sla's a few years ago, everyone sledges them, but they still get the job done.
Yours are/were mounted in the most premium position on the bike Karolis. Well done.

Finally, after 3 attempts, i now have a digital camera....
So here's some pics, in chronological order of builds.

I always thought that if one was going to make an electric bike, it should not look like those ugly, pus box, p.o.s, electric scooters that the cops in Oz have recently talen an interest in.
So mine are on chopper bicycle frames, for cruising "the strip" here on the gold coast with maximum show off value...

Love that mirror finish ss battery box Matt.
Following on from a few pages back viewtopic.php?f=6&t=235&start=450#p252774, after putting some better forks on and 26x2.35 Intense knobby tyres the ride has improved a lot, I've actually got some grip now, heaps more.
After a heavy landing the frame downtube bent very slightly at the shock pivot point so I welded in a strengthening brace around the shock to stop it bending any more. Strange as it may sound, I don't mind the bend as it has adjusted the bike geometry for a better handling feel, as the change of shock angle during the initial mod made the bike sit up slightly higher than before, it's back now back closer to normal. I had planned to brace it earlier but never got around to it, glad now I didn't do it then.
Last week I wot at very low rpm up about a 40 deg hill and the blue side fets shorted to + in the 12x irf4310 Lyen controller. Replaced them with the P140NF75 fets that I've been waiting to try out, been hammering it and they seem to be doing the job well, and heat is about the same at 3000w, even went up the same hill slowly as a test. I would expect them to handle it considering I've ran these type in a 6 fet controller at 4500 watt peaks. Thinking about a little extra shunt now...so I can tackle the 60 deg hillsclimbs!
I've also programmed the controller speed control to 120%, top speed increased from 39 to 46kmh. It's good getting something for nothing.
