Monster (build thread, Lots of pics, Bike Porn included)

Everyone loves to look at petite girls. The top five actresses are all under 5'6" and 110lbs. But Most of us know when no one is looking, its their chunky cousin we'd rather get in bed. We all secretly want some meat to sink our teeth into. some cushin for the pushin. It may not look as good, but it feels so right. Lets face it, Kate Moss, or Drew Barrymore. We'd all rather be with Drew and her wonderful curves.





The Same is true of Ebikes. That scrawny 7 lbs Carbon fiber race bike looks sexy on the track, but we all know we'd break that fragile thing if we rode it the way we really want to. We want something with Meat. Curves. Padding. Something that can withstand us pounding on all day and night.

Its with this in mind, I started my latest Ebike. its actually been going for a while. a year in planning, 6 months in building, though I have little to show for it. I had to build the tools to build the tools to build the bike first.Welding tables, frame jigs, ect.

Its going to be a full suspension, hand built frame with 4" tires powered by a Monstrous Clyte 5404. I'm planning to push 12,000 watts, but I'll start at 5,000 and work the bugs out first.

its been a while. I haven't had much time to work on the bike. maybe too much time looking at Berrymore pics.

But I've got progress! The frame jig finally got finished, and the frame design made it all the way to the garage.. before being thrown out in favor of me freestyling the build.. But I have progress!

First was the wheel. Thanks to JRH for the awesome job on the 12g black spokes and 16mm nipples. Mmmm, big nipples...



And now the frame!

Its sized to hold 12 6s 5000ma HK packs. It only looks tiny next to those monster tires and the Marzocchi Monster fork. The whole frame may weigh 15lbs. I using 1X1/2 .065 Chrome Moly Tubing. Extra thick, extra heavy, but I'm matching the tubing to my welding skill. I can weld tube that thick. I might have been able to do thinner, but I need more practice.

There's suppose to be a suspension joint in there too, but after a month of planning, design, and build, I had to scrap the whole thing. It was awesome. It was beefier than the suspension joint on my car. it was fatally flawed. Oh well, I learned something.

This thing is starting to get to be a Monster project for me, too. I've got $2500 in it so far, and still dont have any of the batteries, the controller, or the rear shock. Or the carbon fiber for the covers. Or the front brakes. I've already blown the budget, but I've also gone way past the finnish date, too. So it's now eating up the budget for a bike I'd planned after this one was done. Oh well, it will be worth it. I'm having fun!

2 steps forward, 1.5 steps back, And it's becoming clear to me that I have less skill than I tought I did. I'm in over my head, and may drown. I have no certinty of being able to finish this bike.

AND I LOVE EVERY F***ING MINUTE OF IT!

Yeah, I'm having fun. The idea that I have no assurance of success, and no idea what I'm doing is a rush. The knowledge that I'm doing something never done before, or at least rarely done before is a thrill. Its a Challenge!

My rear shock arrived. I was after a new Marzocchi Roco, but ran into a used one on Ebay for less than half the cost. $175 plus another $75 for the spring and mounting hardware. Its a 9 inch shock with 3 inches of travel, and Its in great shape. Having it in hand makes visualizing the rear suspension much easier.
But I threw out my original design, now I need to design a new rear suspension. I think I'll try something adjustable.

I did manage to figure out the rear pivot point. I gave up trying to make my own, and cut one off a Motobecane moped I had been meaning to fix up. Its a perfect fit, mostly.

But then I managed to screw up my bottom bracket. after all the struggle this winter to get a 100mm bottom bracket shell, bearings, and shft, I managed to screw them up. I warped the shell welding it, its now egg shaped. And in the proscess of trying to bend it back round, I managed to jam and destroy one bearing shell. I'm going to have to replace the bearing, cut off the bottom bracket, and start from scratch. Luckily, these parts are more common than they were when I started.


So success and setback. But with luck, I'll have this bike standing on it's own tires by the end of the week.

Its Alive!

ok, not really. Its only half done. But the hard work is done. It stands on it's own wheels now.
And thats a 55 inch wheelbase for those wheels. This thing really is a monster bike!


The next big challenge is to make the panels that will fit in all of those open sections. the plan is for carbon fiber to protect the batteries, but I still don't have a way to mount them to the frame.

And the rear swing arm needs some bracing. its strong enough to hold weight now, but flexes.

A pic of the swingarm pivot, and a better of the frame. Its off a 78 Motobecane Moped, although I may cut it off and build my own.


The frame is 20LBS right now, and still needs the bracing for the swingarm.

Thanks Drunkskunk. Is it bearing in that tube or some kind of bushing? When i was building my scooter, i used parts from disabled chair, it had plastic bushes. I have done 500km, still looks ok. On my cargo bike i found a tube with 2 bearings from same disabled chairs i picked up from scrapyard which i am going to use.
I think you would need to beef up those brackets that hold rear swing arm if going off road as well as the swing arm. I have build mine of off 20x40mm for asphalt use Cheers

the pivot has rubber bushings. Its a bit softer than I want, but its strong enough for a moped and was the right width. I may copy it with a polymer bushing instead.

The pivot point is made of 8mm thick steel, but it will get some bracing. I have a lot to do still to the whole back end. The steel I used is 13mm X 26mm and 2mm thick wall

Your cargo bike looks good. Are you going to paint it, or leave it bare steel?

That one was my Meduza scooter i did finish. My cargo bike project is still on computer Have most parts and all, working on frame design now while waiting on my bench drill/mill and band saw. Got fed up using angle grinder, need precision. Here is a finished scooter:

Progress!
Well, Drew Barrymore Swings, and now my bike does too.

I finally got the Swingarm finished.
Except for the brake cable guides. I've got no clue how I'm going to make those yet. Zip ties would work but I want something more permanent. I can sort that out later. Its functionally finished.
And like Drew, this thing has some mass. Its 8 lbs of swinging goodness. Its also 27 inches long, 10 inches longer than My Kona's Swinger. That means it can move farther without changing angle as much. It should be a smooth ride over small boulders and survive everything short of an IED.
Or maybe not. But I won't be able to kill it.
