I am having a problem with rotor rub. The screws from the HS 3540 outer hub casing are rubbing on the caliper housing. I have placed some washers between the rotor and the hub before bolting the rotor onto the hub which has helped. I still had to file down the screw heads a bit to stop them from rubbing. Any one else had this problem. I am guessing it is this Shimano disc brake assembly that may be a bit wider than others that is causing me the grief.

If I go with one more washer thickness to space out the rotor even further outbound it will help with the closeness of the rotor to caliper but then I loose the circular support (that sticks outbound from the hub) that the center of the rotor needs to be supported. If I went this route the bolts could get sheared from braking forces I think.

I would have ground on the brake housing before grinding on the screw heads. But hey, whatever works is OK.

I did exactly what you did. I added washers to the disk brake, both on the hub motor and where the caliber connects to the frame.

Brake spacing issues with hub motors is common. The way you did it works or finding a very narrow caliper is also an option. I've just been using regen on my rear hub motor but I recently bought parts to add a rotor to it so will be having fun fitting it up...

Actually the BB5 caliper I have looks like it has plenty of room but we will see once I start fitting it together.

I removed the screws, properly countersunk the cover, and re-installed flush fitting torx-drive fasteners.

dont be shy spacing out the disk if needed, ive used m6 nuts as spacers (for the 5m disk bolts) for years of abuse without any problems.
just had to get longer bolts, and do them up proper and locktite them.
