Since you are riding in 29 degree weather with the motor under load is it possible the motor is overheating? I would also check the actual voltage of your battery when it cuts out. If the voltage drops with the motor overheating & then starts up once everything cools down that might be your answer.

I am thinking the problem is Rider Error more than quality variances as the problem seems to always be with the Blue Gear & no indication of anything else being faulty. Most likely is the blue gear. Sounds exactly like what happened to one unit I had sold. Customer managed 40 kms. before the gear stripped. If you have trouble getting either the blue or brass gear replacement I have spares but don't want to step on anyone's toes here.

Hi RT - I may have a set of levers but I will have to check to make sure the plugs are the same as they came on another kit.

Thanks very much for your most useful information. I went back & checked the site where I thought there were optional sizes of the chain rings & I should have read the information more carefully. The options are dual chain rings in either 52/42 or 34/42 combinations.

Thanks RT111, my install is for a 20 inch rear wheel, recumbent trike so I believe the 52 tooth chain ring will allow for a more relaxed cadence. I have the 5-6 pin extension cables in 500mm & 1000mm lengths if you need one itchyfoot but check your pins. If you have a throttle or newer style TSDZ2 you may need 6-7 pin cables which I don't have.

If I remember correctly, this problem can often be corrected by disconnecting the Battery, Senor & Display & changing the sequence in which you connect them. i.e. connect the battery AFTER the Display & Sensor have been plugged in or try connecting the Battery first. Any idea on the best way to extricate the Blue Gear from the shaft for replacement? Do I go from the gear end or the bearing end? Not sure if I need a gear puller or knock out the pin in the gear. Thanks if you can help.

RT111- I doubt very much the replacement gears are copper. Copper is an extremely soft & pliable metal. Most likely they are brass.
