I'd say go with Aluminium, and weld it up yourself. TIG is so user friendly if you have a steady hand, just don't bury the tip in the weld pool and use good gas. You don't need any special tool to remove the pulley just have a rubber mallet and a triangular shaped shim to insert between the pulley and the motor flange. I'm not Votol expert. But the regen should be limited proportional to battery voltage yes. I don't know if the controller or BMS manage this. Wow that sounds very alarming, sorry to hear it. Sounds like a major failure in the controller that caused a short circuit and when you re-closed the contactor it continued and melted the controller then overheated the battery. I agree larsb. And bjork. The western offerings are like we wish but more costly. Curtis and Sevcon are good examples. Time will change things. Also modifying recycled OEM parts will develop like we already see, as availability increases.

The build is looking good. Did you consider making polyurethane bushes for the swingarm for some vibration damping? Those seem ideal thickess for PU.

That motor and controller can easily handle 9kw continuous, proven by countless others in the forum. So don't worry about that. Make sure your quad can handle the torque it'll throw out or you'll have to tune it to less torque to protect your drivetrain and safety.
