That almost sounds more like a weak battery cutting out. It also could be thermal protection in the controller kicking in, if it happens right at the bottom of a hill, maybe it's battery cutout as the load hits, as the heat wouldn't have time to build up. They do seem similar weight wise etc.

How about the new rear tire outside diameter?
If it's bigger enough that effectively raises the gearing.

Not sure what the next step on controller might be for better power handling.... Sevcon?

Maybe needs bigger sprocket on rear still, even with the reduction?

What's the wheel in the air/no load rpm on the motor vs normal operating rpm range?

Just guessing of course.

Looks like it'll be a lot of fun when you get it dialed.

Over geared maybe? The electric motor would prob want more RPM than a gas engine. Part of the physics is back EMF. Did you try unplugging and replugging the connectors for the throttle, pas, and display? It could be as simple as a little moisture causing it to trigger.

A little late, but yes, the inner compression tube being too short and then tightening up the nuts side loads the bearings, and the instructions basically say if there's creaking, tighten it up more, but that only works if the compression tube is the perfect length. Did you open up the controller compartment, if there is one? Usually there's plugs hiding in there.
If there isn't an external box, then maybe you have a set up with the controller built into the motor case?
It's very rare to not have a plug somewhere for the motor wires...

I couldn't find anything, so I made inserts out of aluminum. The fin that sticks out the inside is 2 mm to fill the gap, and they wedge against the frame so they really can't rotate, then the pinch bolts clamp the axle so it can't rotate either. If you can't find a new battery, at least that one isn't as hard to cut apart to put in a new group as some are.

Depending on your safety situation, like if you're not storing it near where lots of people could catch on fire, you could maybe go lipo batteries.

That's how things catch on fire eventually. The voltage of the one bad group goes from zero to high voltage as it's jacked up internally, so basically none of the electricity is soaking into that group, but just getting turned into heat. The charger is stopping at 84v like it should, and cutting off...

Maybe it's even just low enough to trigger the low voltage cutout on the controller, and charging it up might fix the whole problem.

You're getting pairs of groups mostly. Now that it's split, just touch your probes to each end of one of the cans of the 20 rows. Most meters are polarity protected, so you will see alternating pos/neg as you go, or you can switch the probes each row also. Standing it up on end will make it easier, ...
