Update: Installation error was the likely culprit here. I noticed the dive side cup came off easily so I suspect during installation I must have forgotten to tighten down properly (20-30Nm). I guess the spindle must have been slightly out of alignment relative to the sensor cup on the non drive side...

Higher aspect propellers seems to be what torqueedo is using for their outboards. Printing them would be a challenge without supports and some sanding. Perhaps I could print the "hub" of the propeller which would print easily in a vertical orientation, and then print blades standing up rig...
