Calculate the amount of load on each gearbox output (torque), then make some assumptions regarding how much contact area you have, which gives you the pressure at the contact areas. There's no need to disassemble the kits with the grease port. Just add 2-3mL Vigogrease RE0 every 3 to 4 rides or about every 100miles or so. Old grease forced out by the fresh, happy gears.

The Talon has a nice flat back side for attaching heat sinks or an aluminum plate. If you enclose the Talon, I'd suggest sealing around the back so it remains exposed for heat transfer. Isn't the VESC4 only good for about 50A? I had a VESC6 running with a 20:1 gearbox on 12s, it lasted a whole battery pack before getting smoked on a hill climb and it's rated for 90A burst. You really want a lot of FETs on the controller.

I think the Effigear would lend itself better to the addition of a motor. Looks like they use 3 parallel shafts, one for pedal spindle then two for the gearing. If we could add power to the second shaft we could probably measure human watts moving between pedal spindle and second shaft....

I'm digging those 2.8" Minions and the Pulse. Not digging the cheddar Ekfan ring. Perhaps Ekfan decided to forgo stress analysis? Probably since all those Chinese chainrings on Amazon and Aliexpress are identical. We have almost reached full simulacrum, only a little farther.

The drive in this video is from the first ever batch I made. If it's not the first customer unit, it's definitely first five. Those 40:1 gearboxes were insanely torquey.

Pretty easy. The FW adapter is threaded M8 and a screw can be used as a puller. It's best to put a setscrew into the center M6 threads before using the puller (protects the threads and the inside of the gearbox from debris).

I setup the CA with almost no dead band in the throttle, but that can mean as the throttle becomes dirty and physically doesn't return as far, this scenario may happen.

A mechanical switch will arc, due to the capacitors in the ESC. Solid state switch won't arc. Arcing is bad, degrades contact surfaces. We don't need precision bearings in the freewheel, ABEC1 is plenty good enough. There is a difference in quality between bearings purchased from China (Ebay or alibaba) and brand name like SKF. In general, dont try to save a few bucks with the cheapest bearings available, pay 5 or 10 bucks per beari...
