Lived in London for more than ten years. It is extremely congested. If you are involved in an accident with a non legal high power ebike they will crucify you. I wouldn't even consider it. I'd go 100% legal for the commute and high power for the weekend.

Also the public transport is pretty good.

The problem's not the battery boxes it's the batteries inside the box. Also that setup looks fine and you have nothing to worry about IF you do a decent job of mounting it. Don't turn that into a science project - you just have a small gap. Did it occur to you that with mild sheet steel that thin, your wrap will at best hold your frame together after it breaks, and probably not help prevent it from breaking since the frame will be so much more stiff than your wrap? You need to account for stiffness as well as strength, and you'd probably be better off adding fiberglass to the bike all things considered. Composites. They're awesome. Fiberglass strength / weight will be in the neighborhood of the aluminum especially if you use woven fiber instead of chopped mat...

Thanks for all your suggestions, I've uploaded another couple of pics to illustrate what i'm trying to do. The big picture is I'm a keen amateur off road enduro motorcyclist and thought I'd build an offroad electric mtb for training. I've tried to over engineer my project as im expecting many offs.....

I took a quick google and it seems like Araldite is similar to JB Weld? I think it is worth trying, and if it cracks, you simply move on to something better. I was thinking of putting tape between the araldite and the frame to make removal easier. I thought perhaps rubber/ and or leather wouldnt be so great at distributing forces. A high speed off with these might result in a dented frame?

I'm building a 20s4p samsung 30q 18650 pack for my cyclone 3000w conversion. I ordered a bms from besttech which is physically a bit too big to fit on my frame. I'm thinking a low voltage alarm for riding. Worst case I'll ruin the pack, it's not going to explode through over discharging (or is it?)....
