    Make the board 100x150mm (or a tad smaller) and SeeedStudio can make them fairly quickly for a rather good price. Their prices are based upon the board outline fitting within various rectangles.

    You get what you pay for... the best Chinese 100 watt array puts out less light than a Bridgelux array at 60 watts. Surface area is everything when it comes to passive cooling of LEDs.

    Thats a REALLY crappy FET. Try an IRLB3036. It has 1/10th the on resistance and will dissipate 1/10th the power.

    Almost all the data sheets mysteriously don't discuss the matter. Ask their FAEs and you get the song and dance routine. You do find some app notes that have circuits with external devices that address the matter. I don't know of any chips that for sure can keep the high side FET on at DC.

    Katou sent me a bunch of A123 cells that were at 0V to test my welder. On a whim I charged them up. Half were perfectly good and are still going strong. I did manage to kill one by leaving a 4S pack connected to a load for a month.

    Sanyo is currently shipping a 4.3V/3400 mAh 18650 LiCo cell... 4.3V is a minor improvement over 4.2V, but they seem to be the only one to make it a commercial reality. Raising lithium chemistry voltage is tough to pull off in the real world...
