Battery case with balsa wood?

I used balsa as a structural material for my modified Ortlieb bike bag. Though soft, a good alternative is basswood which does not suffer from the point-compression-faults, yet is very sturdy for ribbing and reinforcement. Alternately, one could apply an exterior of ABS or HDPE sheeting which would suitably lend armor-like qualities (and is what I did to protect my soft bags). :)

As you can see one of the sides is incredible messy...this is because plastic film had some leaks and the foam gone....anyway i will try to make everything work with some filler. It is my first time, i am not happy because it is not cute... but i think i can make it cutter with filler, paint and so on it is going to rise the total weight about 200g, but this way i am also reinforcing the zone near to the door...about the strength... this think is frocking hard! even when i cut the hole is istill incredible hard, and when i put it on my bike... i think i could put my feet there and still be working! awesome material!

I have some leds, so i´m thinking to put them in the rear side adn make them blik all the time

Common guys! some support! it is not the best think in the world but it is my first time with fiber glass! ahhahaha

hehe thanks everyone (that´s what i wanted hahaha)!! Now i´m waiting for friday and weekend... i have vacations at work on monday tuesday and wednesday, so i´m going to have lot of time! i´m waiting to put the filler because it smells just as bad as the resin for the fiber glass and people at home is complaining... :( so, maybe tomorrow after work with day light (now at 18:00 is completly dark!), i could work with the filler in the garden and not disturbing anybody with the smell, and if don´t then on saturday.

Kingfish, are you serious? if you are, let me just finish this project and i will think about it, my work doesn´t let me too much free time, and i live in a home with more people... i could have complains... anyway, i encourage you to do it, i can make an easy step by step guide with all the problems and all i have learn in the process. Anyway, i will think about it when i finish all this stuff... By the way where are you from?

Pablo, I am both serious and I jest with applause; I don’t have the skill or courage to try modeling with plastic resins in my tiny hidden hovel of an urban cave. :)

On the flip side – I have this monstrous industrial walking foot sewing machine that has all the finesse of a brahma bull in a china shop: Great for making heavy sails, but not so great at detailed work like sewing in a zipper on a reinforced padded battery bag.

However – both your efforts and mine have something in common aside from filling a niche and that is we are trying to make and perfect the same elementary shape for containing our batteries.

I have a rough idea what my material costs are. I think after you get a couple of these built you’ll have a better idea what it takes to create the shell. In truth I’ve been following both you and SeriousKnot in this regard. Personally I think if a generic mold could be fabricated then a person would have a nice little side production opportunity going on.

For my own thoughts, the speculative plan (being a Kingfish et al) is to define one shape, test it, make sure it can live up to the rigors of the environment, and ensure that it is not over-engineered or overly heavy. As it turns out my current design holds a quantity of 9 of the 5S Zippy lipos, and coincidentally the shape is good enough for both my P0 (hardtail) and P1 (FS) ebikes (o’ lucky me). :)

The next stage would be to canvas – perhaps by a pole – the ES community to see if there is an interest in custom saddle-bags (or boxes in your case), and if so how many would they want per side. In this manner the most optimum models could be sorted out. :idea:

Example:
My 9-battery shape (per side) can also accommodate Sir Goodrum’s & Co. BMS boards. The same shape can be used for bigger batteries if the quantity was reduced. OK – so that’s one shape done that can match a good portion of typical bike frames. Rinse and repeat for 6 to 7 batteries.

Now from the look of your design I bet you can fit 5 to 7 batteries – depending on type - in the center triangle. Add a pair of optional sidecars (for lack of a better term) and we’re looking at possibly up to 24 batteries in the front. As a purveyor of long-distance travel – you have my undivided attention! Naturally there are issues between frames, and each model varies somewhat on the protuberances and cabling. There are also structural and mounting issues to work through.

In all, I merely suggest what could be should beggars be given horses to ride. :wink:

Easy, isn´t it? just put a lot, let it dry or with somehelp with a hair dryer, or both, wich is my case.

Tomorrow i will start sanding it, i´m sure i´m going to put out lot of weight :)

It may be a little late but if that is Bondo like you should start smoothing as soon as it starts getting warm. It is much harder to sand a day later. Sorry if this was not in time.

hey pablo i just see your progress and i forgot to ask to my friend for the foam melting temperature , i really think this gonna work i am a bit jealous this will be
so cool with battery weitgh on the front i want to do something me to but for 20ah lipo its to small i will try to build a kind of rack like luke bike on the picture i found but with fiberglass mold like you do , you have not had a problem with the foam ?

Lifepo4ever, i had some leaks, so the foam get wrong in some parts...lucky of me just in the side i have to open the door, so at the end i dont have to use too much filler. In fac you can see it on in the pictures, the foam has an rare texture, this is because of the leaks. If you have some spare hours after job, it is just a matter of patience, do it! fiber glass is little tricky but sure you will learn it as i am doing!

I keep sanding and finishing. Also trying to make it littler because it fix too hard on the frame :O when i painted it is going to be worst!... ayway just more sanding, that´s all.

Loooong time since i posted! but i had tooo much work, hopefully some of it on my e-bike!, Tomorrow i spect to finish completly just put the batteries and some conecctions :)

Also i reinforce the dropout, so if i loose the bolts i the axle will stay in place without spinning (i learnt something when i broke my cables and controller just because of the frocking nuts!) :).

If tomorrow everything goes all right i will open a new post with more photos.
