I run 12s setup on my ebike, i have have 3 month's old 4x zippy 6s 8000mah and i noticed that one cell voltage gap was significatly more than the other cells. I managed to balance it back but when i found this i reliased the cell is damaged and is a possible fire waiting to happen.

the cause of the problem is that the cells dont have enough padding around them in the box and that box is to tight to put some foam in there, so im going to come up with a new solution for holding the batteries.

Now what to do with my 6s pack?? Im thinking of buying a single cell to replace the split one, but im having trouble finding a place that will sell a single 8000mah cell, what im considering is to buy another zippy 8000mAh 2S1P for about $40 delivered and use a cell from that to replace my damaged one and have the other one as a spare. Id image the soldering job wont be too difficult for me as i made up my own harness for the bike. Is this my best option to repair my kit?

The cell next door to it might be bad too.

Honestly, you might wanna get rid of this pack entirely.. it is not fun, easy, or particularly safe to do surgery on a cell in the middle.. O_O
 
It's easy enough, using an old ID card or credit card to work down between the cells to get them apart, but there is the risk of damaging the neighboring "good" cells. So far the packs I've repaired that way havent' had any further issues I'm aware of, but the potential is there.
 
Excellent example of why I prefer to remove my batteries from the bike to charge. Hey what's that? Bet that pack got hot durning the ride.

You could try to save the remaining cells and insert a new one. But easiest for now to just buy a new pack. If you don't have the powerful soldering iron or micro torch to do the job, you'd just have to spend on that. Too bad it wasn't the outside cell, that would be easy to just convert it to one less cell.

I noticed right away that my zippys don't have any protection on the bottom, Turnigy has a plastic cover. So I took packing tape and covered the bottom with multiple layers till it was as thick as shrink wrap.

My box design also allows some yoga mat padding in the bottom. Can't even fit a tiny cookie of cardboard under your packs?
