no 4s 5800mah compact zippys in stock anywhere in the world...

i suppose 4 x 2s 5800mah zips could work...

but while picking up odds & ends at hardware store, i thought if i can't solder, i might be able to crimp...

first i'll need more room..

for the other one, i left the longer part of the tab on, with the solder bead and connected balance wire underneath, so the clip had to be taller:

i have decided to avoid unsoldering the middle connection and use the metal cutting blade to cut the connection so there is solder left on the copper side of the crimped connection to the aluminum tab. then i can solder to that residual solder left on the copper part of the tab.

they use the no lead solder too so it has to be a really hot iron to take off the 8AWG connecting wires too. but i can solder with 60/40 lead solder to the no lead solder ok.
 
+1 for Macgyvering but I fear this is going to end in a short or otherwise poor reliability. I guess if you glue it all solidly in place after it shouldnt move thats a bit of weight swinging around on the tab at the moment. I've had then tear off/out before.

Also have you punctured the pouch in this pic below ??

i see what you're saying. there may be room after all with the smaller radius tire. cause there wasn't w/ the 26" tire..

as you can see from this pic, i've just worm clamped it on the bottom tube near the bb. there are quite a few wires coming out of it with some big connectors, so rather than force them around the shock on the seat post mount, here, i'll have plenty of room to wrap them into a custom sewn velcro snack bag which will make for easy access:

so yeah, here i was extending the motor wires which had burnt up.

i'd actually replaced the stator from my other hs3540 which had upgraded phase wires etc, but then realized it didn't make sense to cut off all the good connectors. so i left it as is, compatible w/ infineon controller, and here just extended the stock phase wires. i was feeling a bit shy to mention it, but with upcoming testing, it may as well be known that i'm using stock phase wires - which will help bottleneck power to the motor so it can't heat up tooo much.

i would not be surprised if i have to upgrade them before i even start riding cause the insulation on the blue wire is cracked. :roll: i'll know soon enough if there's a short! but for now i can't be bothered -- also, i'll need to find a new way to flip the bike w/o damaging the display on the bars!

back to the ghetto crimped clip job, i did have wee short when a strand strayed over, but it vaporized and there will be no more shorts, cause the bolted tab:

(and i'm treating it gently, and it's only temp until new 4s packs come in stock...)

so onto the pack. i made some copper bands out of some pipe clamps, crimped them down as hard as i could w/ hand crimper, and gave them a final squeeze with a garden trimmer:

my 60W soldering iron works fine for bullets, but i needed a bit more heat to solder the crimp. do you like it better than wire nuts?

so i connected the packs in series, paralleling only the ends, as the pairs will be parallel at cell level:

then i was getting pretty excited about hooking up the bms, i plugged the first one in right, then took it off cause it was wound around some wires and plugged it back in and ZAP!!

i'd plugged the 2nd 4s set at the same time as the first. :eek:

thank god andrey sent me a spare! :p

at that point i wasn't thinking clearly, and decided i had to remove it from the pack and use another battery. now i realize i could have cut off the shorted jst and soldered on a new one from an extension... so i cut out the pack and installed a new one. minor set back.

then i carefully attached all the bms boards, shrink wrapped them, and soldered bullets for charging, along w/ an extension to mate w/ controller:

and here just flipping a couple boards to show you, before taping them down to the tops of the packs:

i wished i'd added extensions to each bms board, for cell monitors or balancing, so i might just do that on the far sides of each bms board.

this morning i started freaking out that the 4s packs will charge faster than the 8s packs in bulk charging! :shock:
 
Hey Greg, sorry to break your balls, but is that punctured or not? I for one woud hate to see that vent funky gas in your garage.

my balls are up on the anvil, that's for sure.

thanks for the scrutiny. i appreciate it, but in this case it's NOT punctured. i use magnifying glasses for everything now, soldering, you name it, and those black marks wiped away as did the little impressions.

and if it makes you feel better, i did grind the sharp edges after clipping the excess bolt. :mrgreen:

getting there Greg,

looks like your back to using the glass enclosure?? personally I think it wouldn't take A LOT of cutting and adding to fit the controller in there and the result would be super clean. I gather that controller doesn't actually balance the cells, it just gives you the ability to view them graphically? I have encountered the unsolderable battery tab myself before, lets just say that cell is now in land fill somewhere.....
 
that BMS will balance the cells, what made you think that?

you can see the shunt resistors on the little sub connector boards. little surface mount resistors. 50 ohms as i recall.

i think that clamp will hold it and he can glue it in place with hot glue once it is set up in place.

in other news, i connected the throttle and a hall sensor for variable regen to the supplied throttle pigtail.

now with throttle on bar, and hall effect popping out to be mounted on bottom of main brake lever brake. i'll need to find a nice magnet to attach to the lever somewhere there, but at least now i'm ready to fire this system up! :p

funny how a little comment can just stick with ya... pretty soon, the messiest thing will be the brake lines. :p andrey recommends some airflow so i'll need to keep an eye on it in this location. and i need to pad the cells.

that is awsome, I just assumed since I couldnt see heat sinks or anything obvious (untrained eyes) that they just displayed the balance. Man I want one, well if the boards came in a 6s variety anyway. Does it only balance when the charger is connected and is there an output to tell the charger to stop if there is a problem?

re: the glass box......could you just add some more glass so that the rebate you made (what was this originally for?) becomes the whole width like the other corners? Looks good anyway mate, just wrap it in duct tape and ride it :twisted: .

No, it balances when the system is on (batts connected) and the cells reach the voltage specified in the volt menu - which i've set (on andrey's recommendation) at 4.17V:

the recess on the nose of the enclosure was originally for my series parallel plugs, but it doesn't make sense to try to parallel boards while using the bms boards.

Thats a very cool bms/controller combo. The level of customisation and programability is great, clearly appealing to a certain demographic here on ES (and a noobs worst nightmare) It's very clever, but also casually laid back when it's " balancin' " haha

Your narration vid was funny. For foreigners were you taking off anyone/type of person in particular ? The style sounded kinda familiar but I'm not sure if it just falls into the category of "annoying american" :lol:

i've actually been doing a ton of public speaking lately and needed to let my hair down. i'm naturally a shy person... :p
