New Custom Motor Project for Solar Car

Hy guys,
I have been "cooking" a lot in this summer,
Recently i embarked in a project with TUCN Racing Team (Technical University from my town), to build a custom motor and a controller for they're electric solar car, in order to compete in the ilumen European Solar Challenge 24h endurance race, on Zolder Circuit in Belgium this autumn (21.09.24). The race experience was a blast !, we finished the race !
Now the technical stuff, i had to design and built a large outrunner BLDC, that would have a power rating no more than 5KW continuous, at least 95% efficiency, it have to have strong bearings in order to support the back wheel (vehicle has 3 wheels), and propel the vehicle with a max speed of about 100Km/h.
I did some research in how others do it first, learned some lessons, and then did my own design. One of the requirements was, i have to use a common/ standard type/size of wheel /rim, to be bolted on the motor.
So, the outer diameter is 261mm, is a 32 pole, 36 slot motor, the stator is made from 0.2mm laminations. One nice thing is that the Technical University has they're own machine shop, so they did inhouse machining of the parts to cut off the costs.
In September (3 weeks before race) the parts came in to me, one week later had the motor done and tested.
I'l talk with the team if i can disclose photos of the vehicle, and more detailed technical details of the system.

Man this looks sick, 5kw continuous is a lot. I didn't know you could build your how high performance motor. would love to see a vid. cheers mate

Well the "beauty" came back "ugly" unfortunately (for them :p ).
The team managed to "miss use" the motor during an exhibition, short story, after the race (2024) the car went to some exhibitions in 2025, and in one of them, while the car was powered up and stationary with parking brake applied, the motor started smoking.
Sort after math, the controller did not have brake signal connected to it, and if braked is applied and throttle applied, motor will not move and controller will apply current to the motor until something lets the smoke out, well the motor did.
Here are some photos of the dismantling, the rewinding will start soon.

That's ugly all right.
At least it looks fixable. You might be able to just replace the phase that burned and not the other two.
It's already dismantled because of 2 reasons, first, the insulation between coils and stator has melted due to the overheating event, and it is compromised, and the second, they need to motor rewinded for 140v , previously was at 60v. I was concerned about demagnetising the magnets doe to overheating, but for now they seem to be fine
